Is it possibile to spray 1.6 mm Ni5Al (ArcSpray wire ) with Metco 16E combustion wire system? Is this suitable?

Is there any micro structure differences between 1.6 Arcwire and 1.6mm CW ( Bond strength and surface roughness )?

Yes it's possible but is better the cored wire Ni20Al FST W-377, for more bond strenght (about 35 MPa), and you must drill (drill 1,65 mm) the nozzle M7-30 (acetylene/O2) because there isn't 1,63 mm nozzle, only 15ga (1,49 mm), with siphon plug M2-5/7 and air cap M3-JH/MH, the best is to use 2,3 mm 80/20 NiAl cored wire, with Ni5Al wire, you could have more bond strenght than APS but only with arc spray system (about 65 MPa) but with flame wire you could reach less than 20 MPa
