Hi, there,
Thermal spray generally is limited to producing thick coatings, the minimum being inthe region of 25-50 um. There's virtually no limit to the kind of materials that can be sprayed, including elctrically insulating materials, such as alumina and zirconia.
If you are looking for a thin film, the thickness being generally regarded as being less than 5 um, I don't think TS is an option. This is also because of the much higher surface roughness of TS coatings as-sprayed.
With limit, TS can produce thinner "thick" coatings such as LPPS YSZ for making SOFCs - again, the coating in this case is still thicker and less favoured than those by PVD methods.
For this reason, those solution-based (sol-gel, electrophoretic deposition, etc) or vapour-based deposition mehtods are clearly advantageous.
