What powder and spray equipment are you using? Some powders
produce highly stressed coatings and have thickness limitation well
below 0.075". Cracking and separation will be symptoms of exceeding
the thickness limitation. A change in powder/coating type may
help.
If possible, I would recommend grit blast preparation in preference
to knurling and the use of a bond-coat.
You could also consider the use of a bond-coat/low stress filler
material for the major thickness and a thin topping for surface
coating.
