Hi Vijay
High residual stress in a substrate should only effect the coating if those stresses are relieved during or after coating (substrate volume change or distortion). Can't say I've come across this as a problem regarding coatings. If your substrate part is unstable because of high residual stress and is liable to distortion due to temperature change or grit blasting/machining, then I would recommend a stress relieving heat treatment at some stage prior to coating.
